Invention Summary:

The plastics manufacturing industry compounds one to five percent (1-5%) of pelletized additives into bulk polymer resins to fabricate plastic parts. The process of dispersing and distributing pigments, modifiers, fillers, particles, reinforcing agents, and other various compounds within a polymer matrix for injection molding is difficult. In most cases, twin screw extrusion (TSE) is commonly used for pre-compounding in order to achieve good mixing. However, single screw extrusion (SSE) offers several advantages, including lower cost, rugged machinery more resistant to abuse and easy and inexpensive part replacement.

Researchers at Rutgers have developed a process for using a single screw which contains axial fluted extensional mixing elements incorporated into the injection molding machine. This allows for compounding and fabricating articles in a one-step, novel injection molding process. The technology will have a large commercial effect as it lowers the cost of injection molded products while improving engineering properties. It can be implemented with standard injection molding machines by simply replacing the current screw(s) with one containing the appropriate mixing elements necessary for a one-step mixing-molding process.
